One of prefabrication’s most practical advantages is its ability to reduce risks presented by extreme weather. High heat can impact installation crews and equipment performance, while frigid conditions can make cable pulls and cutting tasks extremely difficult. By shifting this type of work to temperature-controlled facilities, fabricators avoid these weather-related complications entirely.

Increasing Speed and Safety

The Frederick Douglass Memorial Bridge project in Washington, D.C., illustrates how prefabrication supports both efficiency and safety. The 1,472-foot bridge, which carries South Capitol Street over the Anacostia River, allowed on-site installation only one day per week. With such restricted access and high-cost equipment involved, rapid deployment and precision were critical.

Champion Fiberglass was selected to supply all electrical conduit due to its proven ability to deliver quick turnarounds and safe, custom solutions. Lightweight fiberglass conduit reduced manual handling time at heights and enhanced job-site safety compared to heavier materials. Prefabrication was central to meeting the project’s delivery schedule. The team developed customized crating and packaging so pre-drilled, pre-assembled duct and hanger assemblies could be hoisted straight from the truck into position. Expansion ducts were built into each shipment to streamline installation and avoid rework.

Efficiency and Cost Savings

Prefabrication gained new traction during the supply chain disruptions of the COVID-19 pandemic. By enabling controlled, repeatable processes, it continues to help contractors reduce waste, labor hours and material costs, while mitigating workforce and logistics challenges.

When Rosendin Electric required 25 miles of 4-, 5- and 6-inch heavy-wall 90s for medium-voltage telecom and transformer duct banks, the contractor chose prefabricated fiberglass conduit from Champion Fiberglass instead of PVC. The fiberglass was 66% lighter at 4 inches, providing a faster and safer installation. Crews were able to place 20-foot duct sections directly into trenches with a forklift, reducing manpower requirements and equipment demands. “To just chip away at that level of footage, 20 feet at a time, is unparalleled,” recalled the Rosendin Electric team.

Prefabrication enabled Champion Fiberglass to fulfill all conduit requirements ahead of schedule, eliminating weeks of potential delay and cutting total material costs by more than 50% compared with PVC, while total labor savings was 60%.

At Duke Energy’s Edwardsport IGCC power plant, using Champion Fiberglass conduit instead of Schedule 80 PVC further reduced installation times thanks to its underground-rated gasketed connection system. Other materials would have required additional field labor for joining. In another example, a pharmaceutical manufacturer in the Southeast achieved 90% material savings (at 4-inch diameter) when switching from GRC to fiberglass. Prefabricated duct banks also lowered shipping expenses by $5,400 per mile.
